In the dynamic world of Electrical Discharge Machining (EDM), the tool electrode and the workpiece are meticulously connected to opposite poles of the pulse power supply. Submerged in working fluid or with fluid filled into the discharge gap, when the gap between these two electrodes reaches a precise distance, the applied pulse voltage triumphs over the working fluid's resistance, thus igniting a spark discharge that embodies precision and efficiency.
In the fleeting moment of discharge, an immense concentration of heat energy is funneled within the micro-channel, reaching astounding temperatures beyond 10,000 degrees Celsius, alongside swift pressure alterations. This formidable energy induces localized melting, vaporization, and ejection of the metal material into the working fluid. The expelled material quickly solidifies into minute metal particles, which are subsequently carried away by the working liquid, leaving a delicate pitting mark on the workpiece surface. The process momentarily halts as the working fluid reinstates its insulating state between the electrodes.
Following this, the subsequent pulse voltage triggers a discharge at another adjacent point between the electrodes, consistently producing spark discharges. Each pulse discharge removes an infinitesimal amount of metal; however, due to the high frequency of thousands of pulses per second, substantial cumulative metal removal occurs, ensuring remarkable productivity and precision.
Maintaining a steady discharge gap between the tool electrode and workpiece, the erosion of workpiece metal continues as the tool electrode advances towards it. Ultimately, the machined shape mirrors the tool electrode's design. By modifying the tool electrode's shape and its relative motion to the workpiece, intricate profiles are crafted with unparalleled accuracy. Tool electrodes are typically made from materials with high electrical conductivity, melting points, and ease of processing, such as copper, graphite, copper-tungsten alloy, and molybdenum. The tool electrode endures minimal wear compared to the workpiece metal erosion, making the loss typically negligible.
Serving as the critical discharge medium, the working liquid is vital for cooling and chip removal throughout the machining process. Ideal working liquids include low-viscosity, high flash point, and stable performance mediums such as kerosene, deionized water, and emulsion. EDM machines leverage self-excited discharge principles: the spark discharge between the electrodes commences with a high voltage, breaking down the medium as the electrodes approach each other, initiating a spark. This discharge leads to a sudden drop in resistance and voltage. The spark channel must extinguish swiftly (within 10-7 to 10-3 seconds) to maintain the 'cold pole' characteristic, ensuring that the channel energy affects only a tiny area, thus causing localized erosion of the electrode. This precision-driven material removal technique is known as EDM.
