Principle of Spark Machine:
In the world of Electrical Discharge Machining (EDM), the tool electrode and the workpiece are meticulously connected to opposite poles of the pulse power supply. When immersed in working fluid or when fluid fills the discharge gap, a spark discharge initiates as the gap reaches a specific distance. The applied pulse voltage surpasses the working fluid's resistance, triggering this phenomenon.
During the fleeting moment of discharge, immense heat energy concentrates within the micro-channel, with temperatures soaring over 10,000 degrees Celsius and accompanied by swift pressure changes. This extraordinary energy results in localized melting, vaporization, and expulsion of the metal material into the working fluid. The expelled metal rapidly condenses into solid particles, which are then carried away by the working liquid, leaving tiny pitting marks on the workpiece surface. The process briefly halts as the working fluid reestablishes its insulating state between the electrodes.
Following this, the next pulse voltage fires a discharge at another nearby point between the electrodes, repetitively generating spark discharges. Each discharge erodes a minuscule amount of metal, but the cumulative effect of thousands of pulses per second results in significant metal removal, ensuring a high level of productivity.
By maintaining a consistent discharge gap between the tool electrode and the workpiece, the erosion of the workpiece metal continues as the tool electrode advances. Ultimately, the machined shape mimics that of the tool electrode. By altering the tool electrode's shape and its relative movement to the workpiece, complex profiles are precisely crafted. Materials with high electrical conductivity, melting points, and ease of processing, such as copper, graphite, copper-tungsten alloy, and molybdenum, are typically used for tool electrodes. While the tool electrode wears less compared to the workpiece metal corrosion, this wear is usually minimal.
Acting as the discharge medium, the working liquid is crucial for cooling and chip removal during the machining process. Preferred working liquids include low-viscosity, high flash point, and stable performance mediums such as kerosene, deionized water, and emulsion. EDM machines operate on self-excited discharge principles: the spark discharge between the electrodes begins with a high voltage, breaking down the medium as the electrodes approach one another, triggering a spark. The discharge causes a steep drop in resistance and voltage. The spark channel must extinguish quickly (within 10-7 to 10-3 seconds) to maintain the 'cold pole' characteristic, ensuring that channel energy impacts only a tiny area, leading to localized erosion of the electrode. This erosion-based material removal process is known as EDM.
