Principle of Spark Machine:
In the advanced landscape of Electrical Discharge Machining (EDM), the tool electrode and workpiece are ingeniously connected to opposing poles of the pulse power supply. Submerged in working fluid or with fluid strategically filled into the discharge gap, when the gap between the electrodes reaches a critical distance, the applied pulse voltage triumphs over the working fluid's resistance, sparking a discharge.
In the fleeting moment of discharge, an immense amount of heat energy is concentrated within the micro-channel, reaching astonishing temperatures exceeding 10,000 degrees Celsius, along with sudden pressure shifts. This intense energy causes localized melting, vaporization, and expulsion of the metal into the working fluid, which rapidly cools and solidifies the expelled metal into particles. These particles are then whisked away by the working liquid, leaving a tiny pitting mark on the workpiece surface. The process pauses briefly as the working fluid re-establishes its insulating state between the electrodes.
As the subsequent pulse voltage triggers a discharge at another neighboring point between the electrodes, repeated spark discharges are generated. Each pulse discharge erodes an infinitesimal amount of metal, but due to the high frequency of thousands of pulses per second, a substantial cumulative metal removal is achieved, ensuring a notable level of productivity.
By maintaining a consistent discharge gap between the tool electrode and the workpiece, the erosion of workpiece metal continues as the tool electrode advances. Eventually, the machined shape precisely mirrors that of the tool electrode. By altering the shape of the tool electrode and its relative movement to the workpiece, intricate profiles are created with high precision. Tool electrodes are typically made from materials with superior electrical conductivity, high melting points, and easy machinability, such as copper, graphite, copper-tungsten alloy, and molybdenum. The tool electrode undergoes minimal wear compared to the workpiece metal erosion, resulting in negligible loss.
The working liquid, serving as the discharge medium, is crucial for cooling and chip removal during the machining process. Preferred working liquids include those with low viscosity, high flash points, and stable performance, such as kerosene, deionized water, and emulsion. EDM machines leverage self-excited discharge principles. The spark discharge between the electrodes commences with a high voltage, breaking down the medium as the electrodes approach one another, initiating a spark. The discharge results in a rapid drop in resistance and voltage. The spark channel must extinguish promptly (within 10-7 to 10-3 seconds) to maintain the 'cold pole' characteristic, ensuring that the channel energy impacts only a minuscule area, causing localized electrode erosion. This erosion-driven material removal process is termed EDM.
