Principle of Spark Machine:
In the sophisticated world of Electrical Discharge Machining (EDM), the tool electrode and the workpiece are meticulously connected to opposite poles of the pulse power supply. Immersed in a specialized working fluid, when the gap between these two electrodes narrows to a critical distance, the applied pulse voltage triumphs over the fluid's resistance, triggering a spark discharge.
During the fleeting moment of discharge, an immense concentration of heat energy surges within the micro-channel, reaching astonishing temperatures exceeding 10,000 degrees Celsius, along with abrupt pressure changes. This extraordinary energy causes the metal to melt, vaporize, and be expelled into the working fluid. The expelled metal rapidly condenses into solid particles which are then whisked away by the working liquid, leaving behind a tiny pitting mark on the workpiece surface. The process halts momentarily as the working fluid reestablishes its insulating state between the electrodes.
Following this, the next pulse voltage triggers a discharge at another nearby point, repetitively generating spark discharges. Each pulse discharge erodes a minute quantity of metal, but due to the high frequency of thousands of pulses per second, a significant total metal removal is achieved, ensuring a certain level of productivity.
Maintaining a consistent discharge gap between the tool electrode and workpiece, the erosion of workpiece metal continues as the tool electrode advances towards it. Ultimately, the machined shape mirrors that of the tool electrode. By varying the tool electrode's shape and its movement relative to the workpiece, intricate profiles are precisely crafted. Materials with high electrical conductivity, high melting points, and ease of machining, such as copper, graphite, copper-tungsten alloy, and molybdenum, are commonly utilized for tool electrodes. Although the tool electrode undergoes minimal wear compared to the workpiece metal corrosion, the loss is often negligible.
The working liquid serves as the discharge medium, crucial for cooling and chip removal throughout the machining process. Preferred working liquids include those with low viscosity, high flash points, and stable performance, such as kerosene, deionized water, and emulsions. EDM machines operate on self-excited discharge principles: the spark discharge between the electrodes commences with high voltage, breaking down the medium as the electrodes approach each other, triggering a spark. The discharge leads to a sharp drop in resistance and voltage. The spark channel must extinguish promptly (within 10-7 to 10-3 seconds) to maintain the 'cold pole' characteristic, ensuring the channel energy impacts only a tiny area, thus causing localized electrode erosion. This erosion-based material removal technique is known as EDM.
