Principle of Spark Machine:
In the realm of Electrical Discharge Machining (EDM), the tool electrode and the workpiece are strategically connected to opposite poles of the pulse power supply. Immersed in working fluid or with fluid filled into the discharge gap, when the gap between these two electrodes achieves a specific distance, the applied pulse voltage overcomes the working fluid's resistance, initiating a spark discharge.
In the brief moment of discharge, a substantial amount of heat energy is focused within the micro-channel, reaching staggering temperatures over 10,000 degrees Celsius, accompanied by sharp pressure changes. This intense energy causes localized melting, vaporization, and expulsion of the metal material into the working fluid. The expelled material rapidly condenses into solid metal particles which are then carried away by the working liquid, leaving a minuscule pitting mark on the workpiece surface. The process pauses momentarily as the working fluid restores its insulating state between the electrodes.
Subsequently, the next pulse voltage initiates a discharge at another proximate point between the electrodes, repetitively generating spark discharges. Each pulse discharge erodes an infinitesimal amount of metal, but given the high frequency of thousands of pulses per second, a significant cumulative metal removal is achieved, thus ensuring a certain level of productivity.
Maintaining a consistent discharge gap between the tool electrode and workpiece, the erosion of workpiece metal proceeds as the tool electrode advances towards it. Ultimately, the machined shape mirrors that of the tool electrode. By altering the tool electrode's shape and its relative motion to the workpiece, complex profiles are precisely crafted. Materials with high electrical conductivity, melting points, and ease of processing, such as copper, graphite, copper-tungsten alloy, and molybdenum, are typically used for tool electrodes. While the tool electrode experiences minimal wear compared to the workpiece metal corrosion, it often results in negligible loss.
Serving as the discharge medium, the working liquid is essential for cooling and chip removal during the machining process. Preferred working liquids include low-viscosity, high flash point, and stable performance mediums such as kerosene, deionized water, and emulsion. EDM machines operate on self-excited discharge principles: the spark discharge between the electrodes begins with a high voltage, breaking down the medium as the electrodes near each other, initiating a spark. The discharge results in a sharp drop in resistance and voltage. The spark channel must extinguish promptly (within 10-7 to 10-3 seconds) to preserve the 'cold pole' characteristic, ensuring that the channel energy affects only a minuscule area, thereby causing localized erosion of the electrode. This erosion-based material removal technique is termed EDM.
